What is Kaizen?
Kaizen means Continuous Improvement. It
originated from the Japanese word 'Kai' meaning
'change' and 'Zen' meaning 'for the better'.
Kaizen is basically small improvements carried
out by the person who is doing the job in his/her
day-to-day work. Small zero investment
improvements are always welcome and are more
important than one-shot big improvements.

What are Rules of Kaizen?
  • Discard conventional rigid thinking about
    production.
  • Think of how to do it, not why it cannot be done.
  • Do not make excuses. Start by questioning current
    practices.
  • Do not seek perfection. Do it right away if for
    only 50 of target.
  • Correct mistakes at once.

Key Steps for Quick Kaizen
  • Sketch the problem and add any comments in order
    to clarify the precise issue. 
  • List any potential causes for the problem. 
  • For every cause, identify a test or check to
    ascertain whether this is the issue and decide
    how to perform the checks. 
  • Assign each check to a team member and ask them
    to record whether each is a cause.
  • Agree a list of actions to solve all identified
    causes. 
  • Assess the risks of all potential solutions.
  • When all actions are complete, monitor problem
    is solved.

  • A Kaizen event will likely fail without excellent
    preparation. Once the problem has been
    identified, preparation should consist of the
    following things
  • Complete a VSM
  • Develop a Problem Statement with background
    information
  • Determine the objective of the event
  • Determine process times
  • Identify team members and train them on Lean and
    Kaizen
  • Prepare a box of supplies
  • Schedule a meeting room, snacks, and lunches for
    each day
  • Hold a meeting with all stakeholders to gain
    support
  • Identify and arrange resources such as
    maintenance or other support
  • Create a broad agenda for the event

Continues Improvements of Kaizen System
Plan - Develop a sound, well thought out goal
(that can be achieved with moderate effort) and
how to achieve it. Do - Implement the ideas
and/or changes needed to achieve the goal,
including training. Check - Review what you've
done be critical, but not negative. Act -
Depending on how the Check step went, sustain
these results or perform the whole PDCA cycle
over again.

Advantages of Kaizen
  • It is process centered. It is thus able to
    identify exactly where things are going wrong and
    change the processes so that mistakes do not
    occur. Wasteful processes are reduced, and this
    in turn reduced waste of resources.
  • All people who participate in it get certain
    responsibilities, thereby giving them more
    purposefulness. Further, since it puts people on
    the forefront, employee morale increases
    tremendously.
  • There is reduced need for inspection since there
    is less scope for error.
  • Teamwork increases tremendously as a result of
    it and people are able to think beyond the needs
    of their specific department.
  • Customer requirements are placed at the
    forefront of company efforts and all products and
    services are geared to the needs of clients.
  • The long term and short term goals of the
    company are identified easily and there are
    systems to ensure that these goals are achieved.

Disadvantages of Kaizen
  • Some companies need to bring about an immense
    change in their mind set and style of
    functioning. This is sometimes very difficult and
    the initial problems created can be very bad for
    business overall. For instance, companies need to
    have a very open style of communication in order
    to put this management style into practice. Also,
    many employees think very territorially and are
    unwilling to let go 'their' work areas.
  • Very often, the initial excitement around using
    a new management style dies down all too soon. As
    a result, companies are not able to get the
    results they are looking for. Further, it makes
    people believe that this management technique
    will not work at all.

3 Principles of Kaizen
  • There are 3 principles that need to be
    implemented so that the Kaizen methodology works
    properly.
  • Consider all processes with their results
  • Analytical thinking of all the process instead
    of the immediate problems only.
